Kodlin Siemens

Easily creating one-offs

Kodlin Motorcycle customizes motorcycles based upon bikes from the legendary American brand Harley-Davidson. Sophisticated technology and an easy-to-use control system are essential—which is why the company chose the Sinumerik 828D CNC from Siemens.

There is no denying it: the Kodlin family has motorcycles in its blood. Master blacksmith Fred Kodlin gave his son Len his first motocross bike for his fifth birthday. There was never really any question about what Len would do when he grew up. Today, the father-and-son team runs the Fred Kodlin Motorcycle workshop, founded by Fred Kodlin back in 1984, in the small town of Borken in the German state of Hessen.

The company is highly specialized: together, father, son and 10 employees customize Harley-Davidson motorcycles. Up to 50 motorcycles leave their shopfloor each year, to the great excitement of their new owners. Many customers simply want to have their series-produced bikes adjusted to suit them better, or to look more individual. Other customers come to the company looking for bigger modifications, such as the installation of a big front wheel, which has a very striking effect and is popular among Harley-Davidson fans.

The most passionate bikers, however, want their bikes to be completely personalized. “These unique bikes cannot be beaten in terms of exclusivity. When it comes to design and technology, we make the virtually impossible possible,” explains junior manager Len Kodlin. In some of these models, the only thing that’s left is the engine, with its unmistakable Harley-Davidson sound: the rest of the bike is made up of components that have been developed and produced entirely by Kodlin. Customers’ budgets are the only thing limiting their imagination. Enthusiasts pay up to $130,000 for these unique cycles. And then, of course, there are also the technical approval restrictions (TÜV, for example).

Avoiding imitations

When fulfilling a customer’s dream of owning a personalized motorcycle, the customizers at Kodlin Motorcycle not only adapt parts, they also manufacture many individual parts themselves. Various styles of footboards, footpegs, turn-signal trim, air filters, engine covers, hand grips and mirror brackets are manufactured individually or in very small series. Outsourcing production could be cheaper in many cases, but for Kodlin, this is not an option. Len Kodlin explains the reasoning behind the decision. “Unique pieces are the basis of our whole company. The risk of copies appearing is simply too great. Our customers pay for something unique and that’s what we give them. This is why we do everything ourselves, from sheet-metal work and welding to milling, turning, painting and assembly,” Kodlin says.

Kodlin has an extremely large range of manufacturing capabilities to prevent imitations and rival products, thus safeguarding its competitive edge. The company invests heavily in production expertise and machinery. Kodlin even has a world manufacturer identifier. This official designation signals that Kodlin is officially a manufacturer that can build and approve motorcycles.

An integrated process from the design to the machine

Anyone who wants to survive the competition as a small, independent customizer needs top-quality CNC machines. That’s why the core of Kodlin’s production process is a PreMill VL 1000 CNC machining center from MMD Werkzeugmaschinen with a Sinumerik 828D CNC system. Len Kodlin, a trained precision mechanic himself, explains what matters to him and his father, “MMD was extremely cooperative and, with the PreMill VL 1000, gave us a machine that meets our needs perfectly. The price/performance ratio was good and with the Sinumerik 828D control—including the intuitive Sinumerik Operate graphical user interface—our core requirement, namely ease-of-operation, was met to our utmost satisfaction.”

The demands on the machine tool and control system are high and diverse. Many simple parts are programmed directly on the machine. For this type of application, it is important for the shopfloor programming to be as simple as it is reliable and efficient. Jan Rosenkranz, a mechanic on the Kodlin team, gets straight to the point, “The ShopMill menu-based navigation makes everything really quick and easy.” He also appreciates the convenient setup functions.

The production of custom parts, which often involves extremely complex contouring, is entirely different. The junior manager creates the programs for these parts separately at an external CAD/CAM workstation and then transfers them to the machine, using a USB stick. This means the machine can remain in operation while the junior manager can design parts for his spectacular creations, far away from production noise, in peace and quiet. Once the blank is in place, the entire machining process itself goes very quickly. With the help of various Sinumerik CNC cycles, the workpiece and the tool are set up quickly and machining on the PreMill VL 1000 can begin.

Len Kodlin specifically mentions the clearly organized folder structure in Sinumerik Operate, which is designed in a similar way to that found on a traditional PC. Meaningful names—such as “Handlebar1-Customer3”—with up to 28 characters can be assigned to the programs. This improves the ability to maintain an overview and products that have already been made can be clearly identified and accessed again at a later date.

The entire production spectrum covered

In terms of production technology, the PreMill VL 1000 offers everything needed for bike parts. The machine gets extra points for its framework construction, which makes it very stable and easily accessible. The majority of the components are less than 500 mm long. However, there are exceptions, such as long fork tubes. With travel paths of X = 1020 mm, Y = 510 mm, and Z = 560 mm, plus a 1200 x 500 mm clamping table, the machine comprehensively covers the spectrum. The 10-kW milling spindle provides the power needed to quickly and precisely machine the parts, which are usually made of aluminum or steel. The changer can be equipped with up to 30 tools and the linear guides on all three axes ensure utmost precision. According to Jens Bubenheim, a sales consultant at MMD, the PreMill VL 1000 achieves a repeat accuracy of ± 3 µm and a positioning accuracy of ± 5 µm, which means that the desired quality is always guaranteed.

A special feature on the Sinumerik 828D CNC scores additional points for high quality, namely the Sinumerik MDynamics technology package with integrated Advanced Surface motion control. The program sequence can be set or adjusted at any time, ensuring that the machine generates an optimal ratio of speed, accuracy and surface quality. Take the turn signal trim, for example.  In this case, production accuracy is of less significance. Corresponding settings in MDynamics and the activated Advanced Surface therefore ensure that the machine works with a focus on both surface quality and speed of production.

Scalable Automation and Drive Technology Package for Tapping Centers

Siemens has put together a scalable package of coordinated automation and drive components specifically for tapping centers. It consists of the Sinumerik 828D compact CNC with new panel processing units PPU2xx.3 of various performance classes as control hardware and the new variant of the Sinamics S120 Combi drive with triple overload capability. The package is completed with the new Simotics M-1PH8 Premium Performance main motor, which can achieve high speeds.

The productivity of tapping centers can be increased considerably due to the specially coordinated components, the powerful control system hardware, the converter with enhanced overload resilience and the high-speed main motor from Siemens. For example, the spindle can be started up from 0 to 24,000 revolutions per minute in less than one second. This saves considerable time, particularly with tapping center applications featuring frequent tool changes.

The Siemens range is also especially suitable for the increasing number of applications with freeform surfaces and high surface quality, for example cell phone components, which are manufactured with small high-speed cutting (HSC) tools and have short machining times. The tapping center’s maximum machine dynamics can be utilized to the fullest extent with the scalable performance spectrum, for example the different control hardware variants PPU 260.3 or 280.3 for the Sinumerik 828D compact CNC.

Background information

Tapping centers are designed as machine tools with small work spaces for milling, drilling and thread machining, and are frequently used to manufacture hard disk and mobile phone housings, for example. These are made out of lightweight materials using small tools and at high speeds.

Siemens has developed new control hardware with greater computing power for its panel-based Sinumerik 828D and Sinumerik 828D Basic compact CNCs for turning and milling. The new PPU2xx.3 panel processing units replace the previous PPU2xx.2 generation and are available for all six versions of the Siemens compact CNC.

The greater computing power has significantly accelerated the operating speed of the Sinumerik Operate graphical user interface during commissioning, programming and operation. For example, when changing operating areas, the screen forms are loaded almost twice as fast as before.

The new PPU2xx.3 hardware for Sinumerik 828D and Sinumerik 828D Basic has a more rugged design than the previous version so that it can be used in harsh industrial environments, and it is also better protected against wiring errors during installation in a control cabinet. Additionally, the Sinumerik 828D Basic can now also be used for turning and milling on one piece of hardware. This reduces costs, especially in regards to spare parts.

PPU2xx.3 has the same dimensions and connectors and is fully compatible with version PPU2xx.2. This ensures trouble-free conversion to the new hardware, which requires Sinumerik 828D V4.5 SP3 software or higher.

AeroDef 2014 Siemens Round-Up: Machine Tool Solutions That Increase Aerospace Part Manufacturing Productivity

For the aerospace market, the Sinumerik 840D sl offers the latest in CNC technology that increases machine tool performance and user productivity.  The 840D sl is a universal and flexible CNC system based upon the innovative Sinamics S120 drive platform that can be used for up to 31 axes.  It is a distributed, scalable, open and inter-connecting system offering a wide range of specialized functions for milling, drilling, turning, grinding, handling and robotics technologies.  It offers users innovative features that increase productivity on the manufacturing floor, especially the challenging aerospace segments of high-speed and five-axis machining.

For the job shop, the Sinumerik 828D numerical control is the ideal CNC solution for mid-range machine tools.  It is designed to address the needs of complex milling and turning machines in the job shop segment by combining CNC, PLC, operator panel and axis control for six CNC measurement circuits into a single, robust operator panel.

The 828D is capable of full graphical, high-level language command and supports ISO programming that is customary in the United States.  Programming time can be further reduced for small-batch production with the use of the ShopMill and ShopTurn graphical workstep programming system, while high-level language programming can be used in conjunction with programGuide to significantly reduce programming times for large-scale serial production.

With the introduction of the Sinumerik 828D, extensive online help animations and a new type of input prompting system with moving picture sequences provide the basis for exceptional user convenience.  USB, Compact Flash (CF) card and Ethernet ports enable high-speed data transfers onto storage media or integration of the control system into corporate networks.

SOLUTIONS FOR CNC TRAINING

Recently introduced to the American machine tool industry, and based upon the new Sinumerik Operate graphical user interface, SinuTrain is the ideal solution for control-identical CNC training.

With SinuTrain, actual NC programs are developed and simulated, to speed the program generation protocol.  In this manner, machine tool operators not only learn the control language commands, but they also visualize part programs on a PC screen that are identical to the machine tool’s screen.  As an additional benefit, programs generated through SinuTrain can then be used on actual machines.

Offered in several languages, SinuTrain is available for different needs and budgets including a trial version, a study version, a single-user license and an educational license.

Siemens to Present Innovations for Greater Machine Tool Productivity

CHICAGO — At this year’s International Manufacturing Technology Show (IMTS) in Chicago, Siemens will introduce new solutions and services for machine tool manufacturers and end-users.  Under the theme, “Productivity in Motion,” the presentation will focus on turnkey solutions for the job shop, aerospace, automotive, mold/die and medical part manufacturing industries.

For machine tool builders and end-users, Siemens will exhibit the newest innovations in CNC (Computer Numerical Control), motor and drive technology, as well as new value-adding services ranging from condition monitoring and manufacturing IT to innovative solutions for CNC training and machine tool retrofits.

NEW CNC SOLUTION FOR THE SHOPFLOOR

The Sinumerik 828D BASIC T is designed to address the needs of shopfloor turning machines.
It combines CNC, PLC, operator panel and axis control for five axes/spindles, including live tooling.  Milling and drilling operations on a turning machine, both for face and peripheral surfacing, are therefore possible.   In tandem with the new Sinamics S120 Combi drives package, the 828D BASIC T represents a new level of efficiency and virtually maintenance-free operation, as the fans, hard disks and batteries of past CNC generations are eliminated.

Likewise, the new Sinumerik 828D BASIC M class features the same quality performance as the T class, for use on milling machines.  Even in complex moldmaking operations, mirror-smooth surfacing and reduced machining times are enabled.  Again, in tandem with Sinamics S120 Combi drives package and Simotics feed and spindle motors, the 828D BASIC T will operate a milling machine at the highest level of performance possible.  Superior axis and spindle dynamics within a broad speed bandwith yield quality workpieces, every time.

All the other benefits of the Siemens CNC family, including the Sinumerik Operate graphical user interface platform as well as ShopMill and ShopTurn easy programming are offered in these new 828D CNCs.

The Sinumerik 828D is capable of full graphical, high-level language command and supports ISO programming that is customary in the United States.  This control family is ideal for single-part and small-batch production.  Programming time can be further reduced for small-batch production with the use of the ShopMill and ShopTurn graphical workstep programming system, while high-level language programming can be used in conjunction with programGuide to significantly reduce programming times for large-scale serial production.

Also included with this expansion of the Sinumerik 828D family of CNC, modern PC and mobile phone technology are also available to the mid-range machine tool.  Extensive online help animations and a new type of input prompting system with moving picture sequences provide the basis for exceptional user convenience. USB, Compact Flash (CF) card and Ethernet ports enable high-speed data transfers onto storage media or integration of the control system into corporate networks.

Through the use of its Easy Message functionality, the Sinumerik 828D family offers production status monitoring by text messaging (SMS). Depending on the recipient’s profile settings, the machine tool can transmit information about workpiece machining status, report on the tool condition currently in use and send machine maintenance bulletins to a mobile phone, anytime and anywhere.  These combined functions are designed to help keep machine downtime to a minimum.

STILL THE HIGHEST STANDARD IN CNC

Still the highest technology standard in the industry, the Sinumerik 840D sl CNC makes
another series of advancements, all being demonstrated at this year’s show. The system platform
offers a comprehensive range of functions for machine tools.  This universal control covers wide-ranging machining technologies used in metalworking operations such as turning, drilling, milling, grinding, laser machining, nibbling and punching, plus it can be used in multi-tasking machines such as turn-mill or mill-turn centers.  Whatever the application, Sinumerik 840D sl leads to maximum productivity for the job shop or industrial-scale production department, as well as optimum surface quality for all mold and tool building applications.

Sinumerik Operate

Sinumerik Operate is the graphical user interface that provides an integrated milling function for turning machines or integrated turning function for milling machines.

With the benefit of modern touchscreen operation, the new Sinumerik operator panel OP 019, now extended to include the new Power Control Unit (PCU) 50.5, allows high-speed key actuation at the large 19-inch glass front, which conforms to the IP66 protection rating.  Another new feature of the OP 019 design is the wide LEDs, which allow the operator to clearly visualize every key actuation, no matter what the angle of vision, and an integrated key lock helps safeguard against operating errors. The new operator panel is able to provide a basic machine display with three or four channels showing up to 13 axes.

Sinumerik Ctrl-Energy

Sinumerik CTRL-E is the new green high achievement in CNC operation, designed for the strict requirements of the international energy efficiency standard EN16001.  It provides a full assessment of the energy consumed by the machine tool in every cycle, on every part produced and throughout the machine’s life cycle.  Specific power loads can be shut down automatically during downtimes, plus generated braking energy can be stored or fed back into the power grid.  In this way, Siemens Sinamics drives package are achieving up to 99% energy efficiency, while Simotics motors are likewise running 90%+ levels, unprecedented in the machine tool market previously.

Sinumerik Integrate is an onboard CNC solution that allows machine tool data to be integrated quickly, simply and reliably into other company processes.  This IT integration of production processes allows managers, machine operators, part programmers, maintenance engineers and machine tool builders to be inter-connected with each other and integrated into the overall system by means of defined processes.  Sinumerik Integrate facilitates this network by concentrating IT-related functions into a single process suite, using six different available modules that cover every aspect of the machine tool integration process.

SOLUTIONS FOR AEROSPACE

For the aerospace market, the Sinumerik 840D sl is the latest in CNC technology that increases performance and user productivity.  It is a universal and flexible CNC system featuring the innovative Sinamics S120 drives that can be used with up to 31 axes.  It is a distributed, scalable, open and
inter-connecting system, offering a wide range of specialized functions for milling, drilling, turning, grinding and handling technologies, with full kinematic transformations for optimum machining and surface quality.

In the automotive industry, Siemens continues to solidify its position with the Transline System Solution, the solution for automotive powertrain.  This system integrates diverse metalcutting technologies such as milling, drilling, turning and grinding, and the assembly of powertrain parts, under a common system architecture.  With the introduction of the Flexible Assembly Configuration System (FACS), Siemens has now also streamlined the line changeover world in dramatic fashion.  What took weeks now takes hours.

SOLUTIONS FOR CNC TRAINING, CUSTOMER SUPPORT AND MOBILE APPS

SinuTrain, the Siemens package of CNC training software on CD-ROM, provides milling and turning machine operators with a high degree of practical hands-on experience, prior to using the CNCs on their actual machines.  It is designed to run on Windows XP or Windows 7 operating systems and is the optimal solution for machine tool control-identical simulation training.  It installs and operates with less memory, so other work can easily be accomplished during simulation of the machining.

With SinuTrain, actual NC programs are developed and simulated, using a direct connection to the company’s CAD systems to further speed the program generation protocol.  In this way, machine tool operators not only learn the control language commands, but they also visualize part programs on a PC screen that are identical to the actual machine screen.  As a further benefit, programs generated through SinuTrain on the PC software can then be used on the machines.

My Documentation Manager allows Siemens CNC users to customize online service and operations manuals to suit their specific machine tools.

New mobile apps for iOS and Android devices that are now available from Siemens will be demonstrated, including Easy CNC with G-code compatibility conversion, Motion World, the Siemens customer magazine for CNC automation and CNC4you.

Other exhibits on display in the Siemens booth include the new Simotics 1FK7 / 1FT7
high-inertia servomotors, the 1PH8 main spindle motor, linear motors and direct-drive torque motors that contribute to the increase in machine performance.  The exhibition will also focus on machine tool retrofit, field service, customer service, spare parts and repair, all of which support the machine tool builder and end-user.  Special displays will also feature Siemens solutions for medical part manufacturing and power generation.

In the booth’s theater area, educational seminars about CNC technology, Product Lifecycle Management (PLM) developments, factory automation and more will be presented.
